Case Study: AS4100 Structural Verification for Ampol Lytton Refinery Upgrade

Project Overview

As part of the Ampol Future Fuels upgrade at the Lytton Refinery in Brisbane, a large modular steel structure was fabricated offshore and transported to Australia for installation.

The structure formed part of a major refinery upgrade designed to support Australia's transition to ultra-low sulphur fuels while strengthening domestic refining capability.

Black Square Engineering was engaged to provide independent structural design verification of the imported steelwork prior to installation.

The Challenge

Large industrial structures are often assessed using conservative engineering assumptions and global load path verification. While this approach is appropriate for many projects, the complexity and criticality of this refinery structure required a significantly higher level of scrutiny.

The client required individual verification of structural members, connections and joints in accordance with AS4100 Steel Structures.

This level of assessment was necessary to provide confidence that the structure complied with Australian standards and could be safely commissioned within a high-consequence industrial environment.

The challenge was not simply the size of the structure, but the sheer number of individual connection checks required to verify compliance.

The Black Square Solution

To meet the project's requirements, Black Square Engineering developed a dedicated AS4100 verification methodology supported by custom calculation tools.

Relevant provisions of AS4100 were incorporated into a purpose-built engineering calculator, allowing the team to systematically assess structural connections, member capacities and load paths throughout the entire structure.

This approach enabled:

  • Consistent application of AS4100 requirements

  • Detailed connection-by-connection verification

  • Efficient review of a highly complex steel structure

  • Full engineering traceability and documentation

Rather than relying solely on broad conservative assumptions, the structure could be assessed at the level of detail required by the client.

Outcome

Black Square Engineering successfully completed the structural verification program, providing the client with confidence that the imported structure satisfied the required Australian design standards.

The project demonstrated Black Square's capability to undertake highly detailed structural verification on large-scale industrial assets where accuracy, compliance and engineering assurance are critical.
